1. Frame & Layout

The entire line is constructed with high-strength 4080 / 50100 industrial aluminum profiles. Finite Element Analysis (FEA) has been applied to the frame structure, boosting structural rigidity by 30% to withstand long-term loads from heavy components. Flexible layouts including linear, U-shaped and S-shaped configurations are all supported.

The worktop is covered with 5 mm high-density anti-static rubber sheet (surface resistance: 10⁶ ~ 10⁹ Ω), which effectively blocks static interference generated by motor operation and welding processes. Explosion-proof LED lighting systems are installed overhead with illuminance ≥ 800 Lux, meeting visual requirements for fitting sheet metal seams and internal pipelines.

2. Conveying System

The core drive adopts 3.0-speed heavy-duty double-speed chains paired with precision curved roller bearings, delivering higher load-bearing capacity and wear resistance than standard double-speed chains. Heavy-duty geared motors are deployed as driving units, equipped with vector inverters to enable stepless speed regulation ranging from 0 to 12 m/min.

Hydraulic lifting platforms or lifting transferring mechanisms are installed at both ends of the line, enabling smooth transfer of water heater cabinets between workstations at varying heights.

3. Ergonomic Assistance System (Heavy-Duty Load Aiding Equipment)

Gas water heater cabinets generally weigh 25–40 kg, together with copper heat exchangers. Heavy-duty pneumatic balance cranes (assist manipulators) are arranged longitudinally along the production line:
  • Rated lifting capacity: 50 kg – 100 kg (double-joint structure)
  • Operation mode: Fully pneumatic servo control with dual modes: Floating Mode and Floating + Power-Assist Mode. Operators only need to apply minimal pulling force to flip, laterally shift and precisely align cabinets. This eliminates efficiency bottlenecks and occupational injury risks caused by frequent heavy lifting operations.

4. Workstation Amenities

  • Heavy-duty tool hanging panels: Fabricated from 2.0 mm thick cold-rolled steel plate, with a load capacity ≥ 10 kg, compatible with heavy-duty electric screwdrivers, torque wrenches and manual hydraulic presses.
  • Integrated air supply system: Each workstation is pre-fitted with high-flow quick couplings and air manifolds to satisfy instantaneous air demand for high-consumption pneumatic tools such as air impact wrenches and caulking guns.
  • Cable & pipeline management: Fully enclosed cable drag chains are installed at the bottom, while stainless steel cable conduits are arranged on the upper section. Power cables, weak current wiring and air pipelines are spatially separated to prevent tangling.

5. Informatization & Error-Proofing (Andon & MES System)

10.4-inch industrial touch all-in-one PCs with IP65 protection rating are mounted above each workstation.
  • BOM Matching: Scanning the barcode on each unit automatically retrieves the corresponding bill of materials (BOM) and 3D assembly instructions from the system (e.g., distinguishing shell differences between JSQ25 and JSQ31 models).
  • Key Process Error Prevention: The system incorporates Poka-Yoke logic control. For instance, the pallet cannot be released to the next workstation if no trigger signal from the caulking gun is detected at the gluing station, or if a pass signal (leakage rate < 0.05%) is not received from the air tightness tester at the safety inspection station.
  • Data Collection: The system records real-time data including operator ID, torque tightening curves and testing results at critical stations (burner installation, fan wiring, etc.), and uploads all data to the cloud database.

6. Pallets & Tooling Fixtures

Pallets are precision CNC-machined from anti-static bakelite or molded nylon sheets.
  • Positioning reference: Locating pins are arranged according to the rounded corners and stud positions of the water heater sheet metal casing, adopting the “one plane, two pins” positioning principle with a repetitive positioning accuracy of ±0.5 mm.
  • Fool-proof design: The pallet is equipped with dedicated slots for heat exchangers, temporary storage positions for inlet pipes and bottom shell supporting feet, preventing displacement or tipping of heavy components during circulation.

7. Safety Protection & Quality Control Interfaces

  • Safety safeguards: Safety light curtains (20 mm resolution) and pull-cord emergency stop switches are deployed along the entire line, connected to dual-channel safety relays. Sound insulation enclosures are fitted to workstations with noise levels exceeding 85 dB.
  • Integrated air tightness testing: Dedicated ports for air tightness test chambers are reserved at the latter stage of final assembly, supporting helium leak detection or standard micro-pressure leak testing. Test data (pressure curves, leakage volume) is bound to each unit’s barcode to generate tamper-proof quality inspection reports, complying with national standards GB 6932 and CJ/T 197.
